BLS 4 control system A winning combination in practice

Bayerische Asphaltmischwerke (bam) is using modern control technology to take its asphalt production to the next level. The new BLS 4 plant control system offers an impressive combination of intuitive controls, intelligent lifecycle management, and strong cybersecurity.

A first in Upper Palatinate: with the new RPP 3000 Plus from Benninghoven at its Luhe-Wildenau site, bam is putting innovation and efficiency center stage. Alongside the hot gas generator and foam bitumen module, a BLS 4 plant control system with the recipe generator option has now also been installed at the site in Luhe-Wildenau – for comprehensive monitoring of all components to ensure stability, performance, and process reliability. An overview of all relevant plant information is presented within a single graphical visualization, while operation is user-friendly and intuitive. With a wide range of parameters and settings, the control system offers plenty of flexibility, and is easy to use for both seasoned professionals and new plant operators. To ensure that all of the functionality has been understood and can be used to the full, Benninghoven offers operator training courses – both on-site and online.

bam – one of Germany’s biggest asphalt manufacturers

Formed in Munich in 1969, bam is one of Germany’s largest producers of asphalt. Operating from 5 branches and around 40 production facilities, bam manufactures high-quality asphalt products capable of meeting a wide range of customer requirements. The company’s existing asphalt facility in Upper Palatinate, Bavaria has been replaced by an ultra-modern RPP 3000 Plus plant from Benninghoven.

With its integrated hot gas generator system, the Benninghoven asphalt mixing plant in Luhe-Wildenau offers impressive asphalt granulate recycling rates of up to 100% while complying with operational emissions limits.

Go here to find out more about how Bayerische Asphaltmischwerke is making its site in Luhe-Wildenau ready to face the latest challenges by commissioning an RPP 3000 Plus.

Overview of BLS 4 features

  • The focus here is on a stable and secure, high-performance system
  • Software and hardware are now included in a life cycle management process
  • Adapted to the product life cycle of the software – the system is always up to date

  • Curved monitor – two screens merge into one, for an optimum view of the plant and its systems
  • Pre-configured trends for analysis and process optimization

  • Easy on the eyes – even during longer work shifts or at night
  • Enables the quick and straightforward completion of smaller orders

  • Many parameters and optional settings to promote a high degree of flexibility and optimization
  • The mixing section can be operated manually or run as a fully automated system

  • Overpressure interlock for critical weighers with pressure gauge in the mixer
    • Protection against accidents and soiling
  • Compliance with emptying sequence
    • Important when using additives

The quality of the end product is always determined by the precise composition of the raw materials according to the recipe. Even small variations in dosing can have a negative effect on asphalt properties – from resilience and grip to resistance against deformation or low-temperature environments, for example. Recipe precision and dosing accuracy are also especially important for special use cases like racetrack surfacing. Despite a wide range of possible conditions – such as fluctuating temperatures, or variable dosing quantities of virgin mineral or asphalt granulate – asphalt mixing plants must ensure the precise and reliable dosing of all of the components in the asphalt recipe. This is where the Benninghoven Smart Weighing System comes in: the adaptive system responds in real time to material changes and irregular material flows, adjusting the dosing as required. Continuous optimization by the mixing supervisor is also no longer required – the system can handle these tasks automatically. The end result is an asphaltic mixture that is true to the recipe and provides a high-quality, durable asphalt pavement.

  • Intelligent, adaptive dosing
  • Real-time response for maximum precision
  • Precise dosing – even at very low feed rates
  • Exact recipe management with very low recipe tolerances

  • Two separate, clearly structured alarm lists for an improved overview: production alarms and process alarms. All messages are displayed in a clearly structured list. This makes operation easier while reducing the kind of distractions that occur with popups.
  • Detailed messages with date and timestamp ensure rapid localization of the cause
  • Comprehensive alarm report for historical diagnostics

  • Comprehensive, system-wide monitoring of all control components, including emergency (stop) chain and key transfer system
  • All relevant plant information is presented within a single graphical overview
  • Display and status monitoring of all modules down to the I/O layer
  • Digital wiring diagrams stored in the system
  • Visualization of control cabinets to facilitate orientation and rapid troubleshooting (parts with malfunctions are shown in the control cabinet)

Efficiency and cost control at a glance: reports on the use of energy and asphaltic mixtures enable targeted action for energy saving and cost optimization. This results in improved planning, less downtime, and greater profitability.

  • Reports on energy use and emissions for calculating energy consumption and carbon footprint
  • Production overview (asphalt types and asphalt granulate proportions)
  • Performance figures

  • State of the art – Protection against cyberattacks, strong password security
  • Already proven in practice

  • Conversion is mostly limited to the control cabinets and is also possible for third-party plants.
  • Standard data interface

The Benninghoven recipe generator

The recipe generator, which is an optional software extension for the Benninghoven plant control system, ensures optimum rates of RAP recycling in the mixing plant while offering ideal conditions for maximizing the asphalt granulate feed rate. The asphalt granulate proportion can be adjusted dynamically in 1% steps without having to interrupt ongoing production or perform a recipe changeover. All other components are adjusted automatically while complying with recipe specifications – exceptions for additives can be defined and selected as required.

Additional benefits:

  • storage of asphalt granulates in the system, with assignment to separate asphalt recipes
  • Intelligent binder management while also making use of asphalt granulate
  • Generator can be used for both cold and hot/warm additive systems or in combination

Fit for Benninghoven RPP 3000 Plus:
First-class support with training courses

No matter how user-friendly its design, a new plant needs to be understood and experienced from top to bottom if the best-possible results are to be achieved. This is why Benninghoven has offered bam a comprehensive support package from the outset – not only during the commissioning of new plants but also as an aftersales service that aims to optimize process flows and maximize operational efficiency. Additional, deep-dive courses for the BLS 4 plant control system and recipe generator were also offered – whether at the Benninghoven factory or in the form of online training sessions.

Everyone benefits from this “driver’s license” for the asphalt mixing plant. While Benninghoven’s engineers introduce all of the plant functions and how they can best be used, the plant operators gain greater confidence in their day-to-day work and can optimize the quality of plant output. Last but not least, this approach ensures that Bayerische Asphaltmischwerke can supply a top-quality product for any customer use case.
